I would recommend doing a disk diagnostic on the iPod's HD using the instructions given by turingtest2 in this older thread. I've run across a potentially useful workaround.iPod Classic went on the fritz today just after syncing. Couldn't restore via iTunes, kept getting 1439 errors, Windows wouldn't format as FAT32, claimed the "Volume is too big for FAT32". Finally tracked down EaseUS Partition Master Home Edition (Free) and formatted as FAT32 with 128k clusters. The iPod is filling back up again. To do this hold the shift key and click on the restore button in itunes( while the ipod is connected) a window should open with the restore file. Delete the file called ipodxx_xx.ipsw. The xs will be other numbers.Then try and restore again. If this doesnt work we are going to need to try on another computer and that will tell u if its your comp or ipod. It has this screen where when it's plugged into my computer, it says "Do not disconnect" Yet when I disconnect it, it says "Okay to disconnect" iTunes isn't identifying each time, but the few times it did it gave me that error.
