was a show stopper and i had to go into recovery. So i've learnt my lesson - Not to touch the rpool zpool. I was lucky enough to have put my data within a zfs filesystem (rpool/virtual) i created within the http://honglinsu.blogspot.com/2010/08/fix-solaris-10-zfs-error-16.html default rpool zpool. I use this spot for my VirtualBox virtual machines. Recovery for my rpool/virtual zfs filesystem; Boot the live cd open terminal, type SU, enter default password as of 2008.11 "opensolaris" zpool import rpool - brings rpool and associated zfs filesystems back online type nautalis &, copy data from rpool/virtual http://sigtar.com/2009/02/02/zfs-error-16-inconsistent-filesystem-structure/ to another drive (i mounted another disk by also importing another zpool - zpool import will list available zpools) zpool export rpool, then re-run the installation program. Note: you need to dismount rpool or the install will fail and stop. Worked for me, usual disclaimer though. Does not boot. One of our servers showed smart errors and data center advised changing disk, because disk is expected to fail. Server was functional but sometimes it froze and needed rebooting. Currently both disks (same brand, size and model) are installed on server and we're trying to transfer all data from old drive to new drive. We also have account backups but would prefer to restore as it was, because there is more software and configs that need to be setup again. Have access to a remote rescue layer that can be booted anytime (like a boot cd) but being remote we can't see output when it tries to boot as usual. Cloned disk sdb to sda with dd, run fsck on sda partitions to fix data errors (many), filesystem seems fine now (old files also show on new drive when mounting) but system does not reboot from sda. Don't see any new files modified since copy in /var/log and boot.log files are empty when mounting /dev/sda2 in rescue mode. Reinstalled mbr (grub), latest centos 5.8 kernel files referenced in grub.conf file. Any suggestions about debugging this and getting some info?
