In the end it always creates a few seconds long clip, after effects error output module failed that is about 1 gig in size. I have been able to export it out before, so I am not sure exactly what has changed? If that doesn't solve the issue, more detail will be needed for anyone to help since there could be issues in any one of many places such AE settings (is OpenGL off?), RAM (do you have enough?), other machine specs

I am trying to output to animation codec using the render queue. The projct rendered fine on the same machine previously (albeit the project was smaller). After effects gives me the error a about 6 seconds in for the animation codec file, and 12 seconds for a prores file I tried (by 6 and 12 seconds I mean that it manage to export a watchable clip that is that long... it actually is running for a couple of hours). I am now trying animation codec with open gl and no audio. oh the end of that error says something about something possibly being corrupted and to try restarting after effcts? At the same frame, about halfway through, the render fails and a message pops up saying: "Rendering error. An output module failed. The file may be corrupted or damaged" I've looked up this error and found others with the same issues and a variety of possible fixes: • Remove old outdated QT 7 components (ie: avi importer, DIVX codecs, etc)--tried this. • Make sure QT 7 is "up to date" (irony) --tried this • Turn off firewall as QT needs to connect via TCP for some functions.--tried this • Render sequences rather than QT (so far tried Targas an Tiffs--still get the error. Will try pngs next) • Remove old jobs from render queue (havent tried this yet) I've tried a few different QT codecs, Animation and ProRes422--had no problems prior to yesterday. Running AE CS5, Mac 8-core, OSX 10.6.6, QT x and QT 7. "whatever was the latest" 10 gb ram, VC Optical Flares, Frichluft, RSMB. Tried pre-rendering the clip where the fail happens, so there are no effects or transformations during the point of failure. You might want to check that. Your best bet is to find that one file messing you up, and re doing it. I bet its some ridiculous size, but at any case if you find that corrupted file you can just switch it out. You might want to check the error log form ae to find the file, if you don't already no what file it is.. hope that helps some.
